A Megaflo unvented hot water cylinder is one of the most reliable systems on the market — but when it stops producing hot water, the fault is almost always one of three components: the immersion heater element, the thermostat, or the thermal cut-out (TCO). This checklist walks you through each in order, so you can diagnose the fault quickly and order the right part first time.

Before you start: Isolate the electrical supply at the fused spur or immersion heater switch. Never work on a live cylinder.

Step 1 — Check the Thermal Cut-Out (TCO) First

The TCO is a safety device that trips if the cylinder overheats. It's the most common cause of sudden total loss of hot water on a Megaflo. Unlike a thermostat, it does not reset automatically.

  • Locate the immersion heater head (usually under a plastic cap on the top or side of the cylinder).
  • Remove the cover and look for a small red or white reset button on the thermostat/TCO assembly.
  • Press the button firmly until you feel or hear a click.
  • Restore power and wait 45–60 minutes. If the water heats up, the TCO tripped due to a one-off overheat — monitor it. If it trips again within a few days, replace the thermostat assembly.

If the reset button won't click or the TCO trips repeatedly: the thermostat has failed and needs replacing.

Step 2 — Test the Immersion Heater Element

If the TCO resets fine but the water still won't heat, the element itself has likely failed. Elements burn out over time, especially in hard-water areas where limescale builds up on the sheath.

  • With the power isolated, disconnect the element wiring.
  • Use a multimeter set to resistance (Ω). Place probes on the two element terminals.
  • A working 3kW element reads approximately 19–20 Ω. An open circuit (OL/∞) means the element has failed.
  • Also check resistance between each terminal and the element body (earth). Any reading other than OL indicates an earth fault — replace immediately.

Step 3 — Check the Immersion Heater Length

If you're replacing the element, it's critical to fit the correct length. Megaflo cylinders use specific element lengths depending on the model and cylinder capacity. Fitting the wrong length can result in poor heat distribution or element damage.

Step 4 — Check the Fused Spur and Wiring

If the element and thermostat both test fine, the fault may be electrical rather than mechanical.

  • Check the fused spur switch — the fuse inside is typically 13A. Replace if blown.
  • Inspect the flex from the spur to the immersion head for signs of heat damage or loose connections at the terminal block.
  • If the cylinder has a programmer or timer, check it's set correctly and hasn't lost its programme after a power cut.

Step 5 — When to Call a Qualified Engineer

Megaflo cylinders are unvented systems operating at mains pressure. Under UK Building Regulations (Part G), certain work — including replacing the pressure relief valve, expansion vessel, or tundish — must be carried out by a G3-qualified engineer. Immersion heater and thermostat replacement is generally considered maintenance and can be carried out by a competent person, but always check your local authority's requirements.
